Vinyl-acetate content, additives, fillers, pigments, blowing agents and crosslinking change softness, melt behavior and end use. Foam may be chemically or physically crosslinked so that it no longer melts and flows like an uncrosslinked thermoplastic grade.

Feedstock

Main issue

Possible route

Clean uncrosslinked EVA production scrap

Keep grade and formulation traceable

Size reduction and qualified melt reprocessing

Crosslinked footwear foam offcuts

Does not simply remelt into equivalent foam

Grinding into controlled powder or crumb for a validated formulation

Post-consumer EVA products

Dirt, mixed polymers, adhesives and unknown additives

Sorting, cleaning and application-specific qualification

Solar-module encapsulant

Bonded to glass, cells, backsheets and other layers; often crosslinked

Specialized module dismantling and recovery process

Ask for material safety data, formulation information and process history where possible. An “EVA” label alone is not a complete recycling specification.

Route 1: grind clean crosslinked EVA foam

Crosslinked EVA footwear or molding scrap is commonly evaluated as a ground ingredient rather than as a direct replacement for virgin pellets.

Segregate. Separate formulations, colors, fabric, rubber, PU, metals and adhesives.

Pre-cut or shred. Reduce blocks, sheets and offcuts to a controlled size for the next machine.

Granulate or pulverize. Produce crumb or powder to the particle-size range required by the receiving formulation.

Classify. Screen the output and manage dust and oversize material.

Trial the formulation. Blend a measured amount into a product recipe and test processing, density, cell structure and required performance.

There is no universal recycled-powder percentage that preserves shoe-sole or foam quality. The acceptable addition depends on particle size, surface chemistry, crosslink density, filler, color and the target product.

Route 2: reprocess suitable thermoplastic EVA

Clean, uncrosslinked EVA scrap may be granulated and evaluated for extrusion or compounding. The line may include controlled feeding, melting, venting, filtration and pellet cutting. Temperature, shear and residence time must match the actual grade because EVA formulations can degrade, crosslink further or release volatiles when processed incorrectly.

A dedicated EVA foam pelletizing production line (or compatible plastic pelletizing system) should be selected only after a melt trial confirms that the feed can be reprocessed. This is an end-product formulation process rather than simple mechanical recycling. The manufacturer must validate bonding, emissions, durability, compression set, odor, migration and any applicable product standards.

Why post-consumer EVA is harder

Identification: soft foam products may contain EVA, PE foam, rubber, PU or blends that look similar.

Crosslinking: many foamed products do not return to a normal thermoplastic melt.

Attachments: fabrics, hook-and-loop parts, glues, inserts and coatings complicate size reduction and reuse.

Additives: fillers, pigments, stabilizers and flame retardants can change the next product’s properties or compliance.

Hygiene and odor: used footwear, mats and packaging may need cleaning and may remain application-limited.

Density separation designed for common rigid plastics may not identify a crosslinked foam formulation reliably. Use source control plus appropriate material identification and test methods.

EVA shredding and grinding equipment

Primary shredder

A single-shaft shredder can reduce bulky offcuts and foam blocks. Selection depends on elasticity, piece size, bulk density, contaminants, required screen size and feeding method. The rotor, knife arrangement, screen and ram must be demonstrated on the actual foam.

Heavy-duty single shaft shredder with anti-winding rotor for bulky EVA sheets and blocks.

Granulator

A heavy-duty plastic granulator creates a more controlled regrind size. Elastic foam can rebound, bridge or create heat, so rotor geometry, knife clearance, screen area, airflow and feeding need to be evaluated together.

Pulverizer and classifier

Fine powder production requires a specialized plastic pulverizer and micronizer system with staged grinding, temperature control, air classification and dust collection. “Granules” and “pellets” are not interchangeable: granules may simply be mechanically ground scrap, while pellets normally come from melt extrusion and cutting.

Industrial pulverizer and micronizer system for producing fine EVA powder (40-100 mesh) for footwear blending.

Information needed to design the line

EVA grade or product source and whether it is crosslinked

Foam density, dimensions, thickness and shape

Fabrics, adhesives, inserts, fillers, sand, metals and other contamination

Required hourly input and operating schedule

Target output form and particle-size distribution

Dust, noise, ventilation and housekeeping requirements

End-use specification and validation plan

Send representative samples, not only photos. Small trials should check feeding, wrapping, heat buildup, screen performance, dust and output distribution before equipment capacity is finalized.

Quality checks for recycled EVA

The appropriate tests depend on the intended product. A purchasing or production specification may include:

Source, grade, color and crosslink status

Particle-size distribution and bulk density

Moisture, ash, volatile content and foreign material

Density, hardness and compression behavior

Melt flow or rheology where melt reprocessing is applicable

Odor, color and restricted-substance requirements

Mechanical and aging properties of the final product

Keep the test method and sampling plan with every limit. “High-quality EVA powder” is not enough for a buyer to approve a lot.

Assessing cost and feasibility

Calculate usable yield from received scrap through accepted recycled material. Include sorting, cleaning, electricity, knives and screens, dust collection, labor, downtime, packaging, transport and rejected output. Compare these costs with disposal and the value of the qualified product.

The business case should not assume an arbitrary blend percentage or market price. Obtain a buyer trial and written acceptance requirements before sizing the full line.

For an equipment assessment, provide feed composition, photos, sample material, target size and end use through the Energycle contact form.

<div class="wp-block-group energycle-guide-cta-box" style="background: linear-gradient(135deg, #f0f7ff 0%, #e6f0fa 100%);
